Cost of Errors in Prototyping Without Simulation
An engineer completes their design in a digital environment. Before sending to print, was a simulation run? If not, the first physical prototype will likely encounter several problems, and these problems will be costly.
A realistic scenario: 10.000 metal sheet parts are taken directly from digital design to production. A tolerance error turns into a fit issue between parts, rendering the entire batch unusable. Production cost, material loss, extra equipment cost, and weeks of delay; these are only a portion of the errors that could be prevented by simulation.
Gap Before Physical Prototype
The team makes decisions based on unverified assumptions. One direction is optimized; other problems emerge in the first physical print. The cost of this approach is not only direct but also indirect: engineer hours, disrupted production schedule, delayed customer promises.
Without simulation, each prototype appears to be a 'learning opportunity'; in reality, it is a risk batch. Each faulty print consumes time and material for the next attempt. Especially in small workshops, this loop is critical: a single faulty print disrupts the weekly production plan and delays delivery.
How Does Error Cost Grow?
- Material loss: Incorrect tolerance or incorrect filament selection causes the print to start from scratch. Filament cost, printer time, and energy are completely wasted.
- Time loss: Correcting the faulty prototype halts the current production plan. Equipment cannot be used for other orders; delivery time extends.
- Engineering cost: Repeated trial-and-error cycles consume personnel hours. Engineering hours are the most expensive resource and are recovered through simulation.
- Customer trust: Late delivery and incorrect prototype strain business relationships. Repeated problems lead to customer loss; the cost of acquiring a new customer is much higher than the correction cost.
The cost of tolerance errors increases rapidly with batch size: in a batch of tens of thousands of parts, a single measurement error can render the entire batch unusable.
Catch Errors Early with Simulation
In Devre Stüdyosu, a circuit design can be simulated: DHT11 sensor reading, OLED screen output, and NeoPixel behavior are tested in the browser; the BOM (bill of materials) is generated and errors are detected before moving to a physical breadboard.
The same logic applies to 3D printing: pre-slicing model check, tolerance analysis, and material compatibility. PrintFlow TR links these control steps to the quote and order flow. Request details, quote terms, and order status come together in a single panel; the error source is quickly identified.
Managing the Prototyping Process
After simulation, the physical prototype stage proceeds to management:
- Quotes and orders collected in a single panel
- Request details transmitted to the manufacturer
- Trackable status notifications
- Sales channel management via XML product flow
PrintFlow TR provides organization for transferring the prototyping process from digital to physical production. The platform charges no commission; sales belong directly to the workshop. Paid packages are selectable as Design (₺75/ay), Pro (₺299/ay), and Pro Plus (₺399/ay; yıllık ödemede 10 aylık bedel) olarak seçilebilir.
Conclusion: Prototyping without simulation means working with unknowns. To catch errors early, use the two steps together: simulation (Devre Stüdyosu) and process management (PrintFlow TR). Teams that skip the first step try to correct errors in the second step and multiply the cost.
